I have two sabers where the adhesive on the sound board has begun to weaken, and separates itself from the battery pack when changing batteries.  A little scary, but no harm done.  I just stuck them both back on.

However, I am concerned about the next time we duel with the boards hanging on by a thread like this.  They could come loose, bang against the sides of the hilt, and break, or short out.

Any suggestions on securing the board better than it is now?

I would probably suggest getting a higher quality double sided tape or adhesive pad of some sort.

It's just 3M adhesive foam tape, the very thin style.  Remove the old strip and put a new one on.

The tape can be found at any auto parts place.  I have used it before and super quick to apply.

Thanks all!  I will follow your suggestions.

I do wish it were not necessary to have to remove all those delicate electronics every time I need to charge the batteries.  With the force required to get them out of the pack, I am always afraid I am going to break something.  If I were more skilled in electronics, I would install a charging port, and never open the battery chamber again, unless it was to change the pommel.  I think my saber would last much longer if I did.

That is not a criticism of the great job that US does in putting these things together.  Quite the contrary!  These things are fantastic!  However, I think the real "wear-and-tear" on the electronics occurs at battery charging time, and I would not mind skipping the whole procedure until they stopped holding a change, and needed replacement.  It is a "wish" that I already added to the appropriate thread.  :-)

One reason the sound board is covered in epoxy is to prevent damage.  I think you are in good shape when it comes to changing the batteries.
