Hi everyone.  Have to admit that I am challenged when making blade plugs.  Should be relatively simple but could use more ideas and help.  I have made a few in my time... cutting HG polycarb tubing and using metal and crystals.  No crystal chambers yet.  

I and likely many others would appreciate a sharing of both ideas and knowledge regarding how to make these plugs.  I see that some members even have their own signature plug style that goes well with most saber styles and customizations.

Am starting this topic again as most visuals were lost thanks to PhotoBucket.  Would also appreciate knowing the specifics of the supplies used.  And a reminder that US blade plugs and cut down leftover blade pieces are a good foundational base to use when creating a customized plug.

I'm going to have to borrow some of the photos from RevanReborn's already posted " Scythe of the Covenant " saber build to get us started.  All I know is that the main plug is the circle one that US produces.  Hopefully Rev will add more details.

Here's a plug that I put together on Halloween of 2016.  Spur of the moment from objects that were in my assorted saber crafting supplies.  Some of you will recognize this but the newer members won't... PB again !  ::)

Included are a copper connector that I customized, a small crystal skull ( doesn't everyone have at least one of these lol ), a ceiling fan pull cord with sliced off tip to let the light through, and a HG red polycarb tube that I had made prior.

It took way too long to cut down a hole and slot in the copper for the skull to rest in.  I finally gave up as the metal was getting too hot to hold and the tiny shards were getting into my hands and lungs.  Use gloves and a face mask/glasses.

The skull ended up sitting higher then I intended.  The illumination from the exhaust vents is not as bright also.  Now I have the right dremel and bits to make this much easier.  The pieces were placed together with a hot glue gun... which I am horribly not good at using.  The black paint was acrylic and then painted over with a clear finish that had some kind of a sparkle in it that looked like grit.  I wanted the look to appear kind of like an old tombstone.  This was the first time I had ever tried weathering/distressing... I was nervous and the connector went flying a few times.  The plug has been taken apart for version #2 some day.

So here's my #1 of a Kylo Ren blade plug in an Initiate LE v3 with BR blade.  Liked the look with this saber so no further customization required.  :)

Thanks LAK.  Wanted to demonstrate that it doesn't take a lot of materials... just a willingness to sometimes think outside of the box.  ;D

I'm not great at remembering to take photos from start to finish.  Not so interesting for me but other members seem to appreciate those step by step details... just as I do for other's sharings.  Also not a good photographer... am blaming it on my travel worn out camera that has not been set correctly.  Hmmm... what if it really is my camera... not so much lol.  :-\

I make custom crystal blade plugs for each of my sabers. The materials I use are Quartz Crystals or Optical Calcite, metal and plastic gears, aluminum pulleys, aluminum telescoping optic lens and epoxy.

The first plug is from my saber, Ladies Rage. It's a yellow dyed Quartz Crystal set in epoxy with gears.

LAK, what epoxy do you use and how do you get it molded into a circle without the epoxy sticking to the mold? Or do you shape it afterwards?

I use TrueCoat epoxy and I pour it into plastic tubes that I cut off after it cures. After that I shape it to size on a belt sander. It takes 2-5 pours to piece together a plug and on the DWG plug you can see the seams in the epoxy. These are not pretty plugs when they are out of their sabers lol

Jed? Are you talking to me D7?  😁  Ya the all brass blade plug will really smack your toes if wearing on your belt and it happens to fall out. A Jedi with flip flops would really feel it. I’m not sure about the hidden recharge port in an Ultrasabers I’ll have to think about that one. I haven’t tried it.

I have quite a stock of slugs rolling around. I had been kicking around making my own plugs.....Off to LOWES!!!!!!

Cool plugs all round BTW. I want to see the brass pointed ones in a saber to see how the light works.

Your plug is so interesting and looks cool with that shroud.  Really like the combination of the various parts and metal textures.  Even the quartz crystal is complimentary.

So, since I have some time to wait before I can order my MB or get the one I got from a friend,  I decided I want to use my time to make a custom blade plug. (Tinker isn't just an honorary name.. ;) )

However - I did have a question - while I know the diameter,  is there a general length for a blade plug or does it vary?  So far, from looking at examples here and the official US plugs, I'm estimating a height of about 2.5 to 3 inches.  Does that sound about right for a good starting size?

Hi.  The blade plug height that US sells is 2".  Depending upon what saber you receive the actual emitter depth will vary.  The longest I have made is 3.25".  I generally like my plugs to be gently flush with the LED housing and stop at the level of the top of the emitter.  This would not include any crystals or other ornamental objects beyond... just the basic tube.  I would say that if you went 2.5" that it would be good for multiple saber models.  You could always trim the base down or make another if longer is desired.  :)

That helps a lot.  I can easily do 2 to 2.5 inch plugs with the polycarbon tube I bought.  I'm figuring on making a couple for me, and a couple for a friend.  :)
This will give me something to think about beyond costuming and larp projects.  XD

Yup, I picked up some 1" OD Polycarbonate tubing the other day for the project.  So..  while it's not done or anything, I managed to get something mocked up as a work in progress of an idea I'm testing,  so here you go, my first blade plug very early in progress:

I still use both of the blade plugs that US offers.  My custom ones are mostly for my customized sabers.

Illysis,  I was just messaged on another forum by ARKM who had the original idea to make these types of blade plugs. I just figured it out on my own. He sells these along with Dark Side Engineering.  Though the razor head he has no rights to it is his idea to make a blade plug out of it . He asked asked me if I would respect that he is selling them and it was his original idea. Out of that respect I will not give you a list nor make others for sale individually. I don’t want harsh feeling with anyone, I hope you understand.

I think I might have to slowly jump into this ongoing party of making blade plugs sooner than later. I know that using spare US blades and cutting them down is a viable option but I don't foresee me having a spare blade to cut down in the future so I have to ask, where do y'all get your polycarbonate tube from if you aren't using an Ultrasaber blade? Is it just as simple as special ordering it from your local home improvement store?

I bought mine at TAP Plastics.  It's a specialty plastics company on the West Coast and local to me.  I was able to get a 1 foot 1" OD polycarbonate tube cut for like a buck or two.  They do have online ordering as well.

I bought mine at TAP Plastics.  It's a specialty plastics company on the West Coast and local to me.  I was able to get a 1 foot 1" OD polycarbonate tube cut for like a buck or two.  They do have online ordering as well.

Polycarbs are usually expensive. You could get acrylic tubes as a cheaper alternative. Probably be able to get them from craft shops.

I'll look into acrylic then, I don't recall seeing anything like that at my local craft stores but it wouldn't be the first time that I've found new things. Thanks for the tip  :)

Hah!  Excellent!  I'd been thinking the same thing, that 1/24 or 1/25 scale model car wheels would be about the right size to fit in a blade tube.  Glad to see I wasn't the only one thinking it!

As for instructions: get cabinet knob (I like crystal ones as you may know), find the perfect bottle topper slightly shy of 1" OD (from cheap cologne bottle in my particular case), screw together, slip into a nice hilt, fasten with retention screw and enjoy!

Yes.  I measure and cut heavy clear polycarb tubing and sometimes clear acrylic.  Glad that you enjoyed seeing them.  It often takes me awhile to come up with an appropriate blade plug.  Most of my supplies come from Michaels crafts.  :)

Small pill vials from the doctor won't work either. 1/8" too wide. Also won't work as a V5 sleeve/insert/collar. Too loose.

I like my blades at 29" inches so i use a miter box and a  fine tooth hacksaw to cut down the blade and I than have a few inches of blade left over to play around with and 1" disc or washer crazy glued nothing fancy

Hi Cyclops942, that type of pipe/tube cutter is the best method I have seen and recommend. It reduces dust produced to near zero as it "scores" a line around the blade then cuts into the scored line as you tighten and rotate the cutter. The finished cut is much cleaner and straight plus as there is no dust you don't get loads of debris inside your blade afterwards. Then a decent sharp craft knife and straight edge to cut down your diffusion film if you're cutting a blade down (obviously no need to cut film for a plug!)

Ah, thanks!  But you see, the only 1" OD clear (or translucent, if we're talking about UltraEdge) tubing I have is a couple of grab-bag blades that are currently on the way, so I was interested to know if the tube/pipe cutter will actually make a clean cut of the existing diffusion film lining the blade.

Of course, now that I have a need for it, I cannot find either of the two pipe cutters I KNOW that I have...

That (not cutting the flimsy film cleanly) was my concern and expectation.  Removing the film first (and using a heat gun/hair dryer to soften the glue) sounds like a good idea... maybe I can use my wife's cutter that she uses for scrapbooking to cut the film, since that will help me get straight cuts and true right-angle corners.

Well... crud.

Let me start off by saying that UltraSabers did excellent work in fulfilling my order really quickly, and exactly as requested. I placed the order Monday around 11am my time, and the order was on my front porch by 9am my time today.  Granted, it was a parts-only order, but that's still an amazing turnaround time!

So... in order to have some certified-excellent blade stock to make my own custom blade plugs, I ordered two full-size Grab Bag blades and two Initiate-size Grab Bag blades, along with two UltraEdge Mid-Grade round tips, two UltraEdge Heavy Grade round tips, and a VC2 charger with two 14500 Li-Ion cells (with the charger and batteries thrown in just to round out the order and make me feel like the postage charge was worth it).  All good, right?  Right.  Okay, so this morning, the package arrived.  Even better, right?  So far, yes.

I unpacked everything, and I got everything I ordered, exactly as I ordered it.  The VC2 charger not only works, but has already topped off the two Li-Ion batteries included in this order, plus some AA and AAA NiMH batteries I had lying around waiting to be used.

The blades I got included the following:
Initiate blades (2):
 - 24" UltraEdge Mid-Grade
 - 24" UltraEdge Heavy Grade

Full-Size blades (2):
 - 32" Standard Mid-Grade
 - 36" Standard Heavy Grade

All good, right?  Nice assortment, with no duplication whatsoever... Perfect, right?  Considering that I already own a 36" UltraEdge Heavy Grade blade and a 24" Standard Heavy Grade blade for my Aeon LE V3, this is a really, REALLY well-distributed assortment of blades.

And... therein lies the problem.  Now I don't want to cut ANY of the Grab Bag blades I just received!!!!!!  After all, what if I want to use one of these blades for my saber?

*sigh*  Sometimes I feel like a real doofus.

Oh, well, at least now I can find the pipe-cutter (which, even though I thought I knew exactly where it was, could not be found until today), once I figure out which blades I'll start cutting down first.

I'm thinking that I'll start with the Mid-Grade blades, because that will leave me both a 24" and a 36" Heavy Grade blade if I want to start attacking neighborhood trees with a blade that can safely be scratched up, and will withstand the abuse.

So... none of these four Grab Bag blades has the diffusion film attached/sealed with hot glue (or anything else), and it can easily be removed by inserting my finger and rotating the blade in the appropriate direction to tighten the film on my finger.  Replacing the film seems to be a simple inversion of this process, followed by tamping the film down into the tube for final alignment by thumping the blade tip on a solid surface, like the floor.  Am I missing anything?

I figure the first project will be to make a simple ultra-short blade that is the exact length to snugly fit up against my LED module, and have only the rounded tip protruding from the hilt.  Right now, the standard blade plug from UltraSabers, at 2" in length, is about 1.25"  shorter than the depth from the edge of the hilt to the edge of the LED module.  I figure such a simple project will allow me to start to get comfortable with the actual decision to start cutting up these perfect, brand-new blades, and playing around with KraGl, and all that sort of thing, without being at all complicated in concept.  Any thoughts here?  Any recommendations on whether I should start with the Standard or the UltraEdge as my first project (note that all four of my blade tips are UltraEdge, although, for this purpose, I don't know that this will make a significant difference)?

I think MG, non-UE tubing is optimal for blade plugs since it'll have more space inside the tube for whatever artsy stuff you want.

I understand how the Mid-Grade tubing will allow more room inside the tube, but why do you favor the non-UE blades?  From what I can see, the tube wall thickness is unaffected by whether or not it's UltraEdge.  Am I missing something?

Now a question... since the entire length of tubing used for this blade plug is inside the hilt, I didn't bother to cut the diffusion film and line this with it, so I now have approximately 3-3/8" of diffusion film sticking out of the blade that I cut to make this blade plug.  How do you guys store your unused diffusion film?

Ahh, I see... but the Aeon LE v3 has no windows, and that is the only saber I currently own, so that was not a consideration for this plug.

no reason not to plan for the future :)  You are one trip away from a CNC machine to add windows...

Who says I am NOT planning for future possibilities?  I did buy four Grab Bag blades, after all... that sounds like LOTS of raw material for plugs to me!  LOL  Seriously, though, I wanted a plug that "fit" this particular saber, since I didn't like the fact that the standard US-supplied blade plugs disappeared below the set screw, and therefore would rattle around and not really be visible.  I made this one so that the straight tube rests against the LED module at one end, and is flush with the end of the hilt at the other, with only the dome of the round blade tip protruding past the end of the emitter.

So, since I was pretty sure I could manage to find my pipe-cutter, measure the proper depth of blade, cut the chosen blade cleanly using said pipe-cutter, and use cyanoacrylate glue to attach one of the blade tips that I bought to the freshly-cut short piece of blade tube without permanently sticking my fingers to anything, I placed a "parts" order with US with four Grab Bag blades, four round blade tips (2 standard UE and two HG UE), and the deluxe XTAR charger.

2 inch ID pvc pipe from a home improvement store. I had mine cut to size at the store.

Has anyone ever tried modifying the standard plug US sells? How "soft" is the metal piece?
I included the standard plug in an order that I will be adding my crystal to as well as an emitter piece to stick a bit out.
The piece in question has a hole in the center and it would be cool if I could drill throw the existing plug to have a small bit of light peak through.

I only have a hand dremel and some files. Would I be able to drill into the metal? Or would it be easier to remove the metal bit entirely and make my own out of plastic?

I was pretty disappointed with the way that the blade plug I bought from US fit into the hilt of my Apprentice v5. The plug was too short to cover the emitter windows when flush against the end of the hilt and I like how it looks when it's flush. I designed a couple replacements that were longer that would sit flush against the end of the emitter and still cover the windows fully. I 3D printed these designs in white PLA and then did a real quick paint job on the designs to make them match my silver hilt.

Yea after looking at some of the other designs people have come up with on here I can see the appeal for pegs/mechanisms that stick out of a lower plug. I think I’m going to work on a design that incorporates that as well to have have some different look options.

trim the stick to the size you require.

Next, make about 6 angled cuts at the tp to form the pointy end of the "crystal"

trim straight down from each facet on the sides so no rounded edges remain

voila looks like a crystal!

Give it a few qick dunks in super hot water to improve the clarity

You can then attach to a blade plug or even make a necklace out of it.
